After a frustrating morning, I discovered the air handler noise was just a loose panel screw.

Yeah, that loose panel screw thing is such a common fix. My unit was making this awful rattling last spring. I went over every panel with a screwdriver and found one on the lower access door was almost completely out. Tightening that single screw made it dead quiet again. What kind of sound was yours making?

My buddy Mark had the same weird rattle in his unit last summer, a low hum turning into a buzz on windy days. He spent a whole weekend convinced it was something major before he finally checked the lower service panel on a whim. He told me he pulled off the grille and found three were just hanging on by a thread. Said it felt almost silly how such a tiny fix completely shut the whole noise down.

Ever wonder if the screw holes get worn out over time from all that vibration? Like maybe the metal strips a little each season until it just can't hold tight. Could explain why it keeps coming loose on the same panel.
