Spent a whole shift chasing a phantom sand mold leak
We were pouring a simple gray iron bracket yesterday, nothing fancy. The mold looked perfect, but metal started seeping out this tiny, hairline crack we all missed. Instead of a quick fix, it took us four hours to cool, break out the casting, clean the flask, and start over from scratch. My buddy Mike kept saying, 'It's gotta be right there,' while we poked at the sand with flashlights. We finally found the issue, a barely-there seam in the cope that let just enough heat through.
